How to Solve Leakage Issues in Juice Spouted Pouches During Hot-Fill

Hot-filling (85–95°C) is a popular method for preserving fruit juices without refrigeration, but it often brings a persistent challenge: leakage at the spout or seal. For brands, this means product loss, messy retail shelves, and costly recalls. Here’s how to tackle it from a packaging engineering perspective.

1. Select the Right Spout Material
Not all spouts handle heat equally. Standard polyethylene (PE) spouts soften under high temperature, leading to deformation and poor sealing. Choose polypropylene (PP) spouts—they withstand higher temperatures and maintain dimensional stability during filling.

2. Optimize the Sealing Layer
Leakage frequently occurs at the interface between the spout and the pouch film. Use a sealant layer with a matching melting point. For hot-fill applications, a metalized polypropylene (MPP) sealant offers superior hot-tack strength, meaning the seal remains strong even while it’s still hot and vulnerable.

3. Control Process Parameters

Sealing temperature: Too low results in weak seals; too high can burn through the film. Maintain a consistent temperature window verified by sealing curve tests.

Cooling after filling: Immediately after filling, invert the pouches or pass them through a cooling tunnel to let the hot contents contact the spout area, sterilizing it while allowing the seal to set properly.

4. Perform Rigorous Testing
Implement burst testing and peel strength tests on every batch. For hot-fill lines, simulate the actual filling temperature during seal integrity checks—room-temperature tests alone are not sufficient.
